Sourcing obsolete and end-of-line PLC and automation parts

A practical playbook for finding discontinued PLCs, HMIs, drives and I/O when the manufacturer has moved on and the line is down.

When a controller from the mid-2000s fails and the line stops, the problem is rarely the fault itself — it is that the part was discontinued years ago and your usual distributor has nothing on the shelf. Obsolete PLCs, HMIs, variable-speed drives and I/O cards are one of the most common reasons UK plants suffer avoidable downtime.

Start with the exact part, not the approximate one

The single biggest cause of a wrong-part delivery is an incomplete order code. Two units that look identical can differ by a firmware revision, a communications option or a supply voltage. Before you search:

  • Read the full order code from the device label, not the family name printed on the front.
  • Note the hardware and firmware revision where the schematic or the label shows it.
  • Photograph the wiring and the rating plate so a seller can confirm fit.

A precise request is the difference between a quote you can trust and a part you have to send back.

Look for a supersession before you hunt for old stock

Manufacturers usually publish a successor product or a migration kit when they end-of-life a range. A manufacturer-approved replacement is frequently the lowest-risk option: it is new, warrantied and designed to drop into the same footprint. Establish whether one exists before you commit to chasing scarce original stock — and if it needs a small wiring or configuration change, price that in.

Widen the net beyond your two regular distributors

The traditional approach — phoning the suppliers you already know — reaches a tiny fraction of the stock that actually exists. Surplus holders, panel builders and refurbishment specialists across the country may have exactly what you need, but you will never phone all of them.

Posting a single request to a national network flips that: every stocking seller in range sees the same request and can quote against it, so scarce parts surface in minutes instead of days. You then compare the quotes side by side on price, estimated delivery and seller rating.

New, refurbished, or redesign?

For a truly dead part, weigh three options on total cost of ownership:

  1. Manufacturer successor — new and warrantied, may need minor commissioning.
  2. Tested refurbished unit — faster and cheaper, provided it is functionally tested and comes with recourse if it is not as described.
  3. Redesign — replace that control section entirely; the right call when the platform is genuinely at the end of its supportable life.

Whichever route you take, buy through a channel that verifies the seller and holds your payment until you have confirmed the part is correct — so a rushed obsolete-parts purchase never becomes a write-off.
